Ogni settimana – per non dire ogni giorno – ci sono prodotti ritirati dal mercato perché non conformi.
Alcuni anni fa la sola Pepsi ha dovuto ritirare milioni di lattine, ma se cerchi su internet troverai decine di casi simili: avviene in tutti i settori, dall’alimentare all’elettronica di consumo.
Al di là del fatto in sé, la cosa importante che devi notare è che le aziende più strutturate riescono a bloccare specifici lotti di produzione limitando il danno; mentre se non hai un vero sistema di tracciatura sei costretto a ritirare tutta la produzione (magari di settimane) e sono proprio dolori.
In tanti anni di lavoro in questo settore, ho potuto verificare che nell’industria delle mescole tecniche questa tematica è ignorata spesso e volentieri.
Infatti, molte aziende del settore plastica e gomma – anche di medie dimensioni – hanno ancora lavorazioni in cui non vengono tracciate né la produzione né la materia prima utilizzata.
Le cause del mancato tracciamento delle mescole
I motivi principali per cui le aziende del settore gomma e plastica non tracciano le loro produzioni sono tre:
- La direzione non ritiene importante avere una tracciabilità perché ci pensa il laboratorio a controllare la produzione;
- Gli impianti, ma soprattutto le automazioni, sono datati e non permettono una gestione automatica della tracciabilità;
- Nessun cliente si è mai lamentato o ha richiesto la tracciabilità per cui è inutile aggiungere altre procedure, magari manuali.
Le conseguenze, come vedrai, possono essere davvero gravi ed è un grosso errore non dotare il proprio impianto di un sistema di tracciabilità della materia prima. Ecco perché.
Traccia la materia prima e vinci la sfida della competitività
Il mercato delle plastiche e delle gomme tecniche è sempre più competitivo. Quando una ditta deve scegliere un fornitore, ha a disposizione decine di alternative e non sempre il prezzo è l’unica discriminante.
A parità di prezzo al kg del prodotto, viene valutata l’azienda fornitrice, i tempi di consegna, il servizio clienti ed i controlli di qualità sui prodotti.
Per questo motivo tante aziende ci tengono a mostrare i laboratori con le attrezzature più moderne e sofisticate. Ma nemmeno questo basta.
Poiché si lavora con decine di prodotti chimici, gli esami di laboratorio danno solo alcuni risultati. Ad esempio, non è facile testare il comportamento all’invecchiamento ai raggi UV o la reazione a tutti gli agenti chimici esterni per tutti i prodotti e per tutti i lotti.
Quindi può capitare che una mescola, prodotta già diverse volte per uno specifico uso, a distanza di tempo presenti dei difetti, dal semplice colore a problemi strutturali che ne bloccano l’utilizzo.
Le cause possono essere le più disparate; tra queste, sicuramente la qualità della materia prima utilizzata ed il processo di produzione stesso.
Sapere in quali altre mescole è stato usato quel particolare lotto di materia prima e quindi avvertire per tempo i clienti, ti permette da un lato di evitare problemi (e cause legali) e dall’altro di dimostrare ai clienti l’efficienza del tuo controllo qualità.
Allo stesso modo poter disporre di report per verificare l’esattezza dei dosaggi ed il ciclo di lavorazione ti consente di ridurre sempre più gli errori e le non conformità.
Quando una casa automobilistica blocca un determinato lotto di auto perché si è accorta di un problema in un particolare componente, crea disappunto tra i suoi clienti che vorrebbero sempre le cose perfette, ma dimostra anche la sua attenzione ai prodotti e si tutela da eventuali incidenti che potrebbero costare milioni.
Senza considerare il fatto che i clienti esteri, specie in settori molto tecnici come l’automotive, ti spingeranno sempre più a dotarti di questi strumenti se vuoi lavorare con loro.
Il foglio Excel non basta
Tracciare vuol dire sapere nel momento in cui produco quale lotto della materia prima sto usando, chi fa le lavorazioni e come si stanno comportando l’impianto e le macchine (le temperature di lavoro, le quantità effettivamente caricate, i tempi di mescolazione, ecc.).
Rintracciare vuol dire ricercare a ritroso i dettagli di ogni singola fase di produzione dal dosaggio alla mescolazione, inclusi i lotti della materia prima utilizzata.
Alcune ditte, per risparmiare poche migliaia di euro di software, si affidano ancora all’operatore che su carta scrive i dati, per poi archiviare centinaia di fogli oppure inserire a posteriori i dati su fogli di Excel o simili.
Potrebbe sembrare una scelta sensata ed economica, la verità però è che quando ti affidi ad attività manuali non controllate rischi di commettere errori anche gravi. L’operatore potrebbe sbagliarsi a scrivere i dati, oppure potrebbe archiviare male i documenti o ancora nel riportare i dati sul PC potrebbe sbagliare semplicemente riga.
Senza considerare che ogni lavorazione manuale costa tempo e quindi soldi e richiede concentrazione ed esperienza al lavoratore, specie in questioni delicate che potrebbero portare a perdite di produzione o problemi legali.
Investire in qualità conviene
La buona notizia è che tutti i nostri software recenti (dal 2015 in poi) hanno la funzione di tracciabilità già inclusa o facilmente inseribile; motivo per cui puoi aggiornare il tuo sistema in modo sicuro e con poco sforzo (di tempo e denaro).
Ma la notizia ancora più buona è che abbiamo sviluppato un software di logistica di produzione specifico per sale mescole basato su una App per Android ed un programma PC semplice tramite il quale tutti possono avere una vera gestione della tracciabilità di produzione.
Quando devi riempire un silos o una tramoggia con la materia prima appena arrivata dal fornitore, leggendo il barcode o scrivendo il codice componente a mano, il programma verifica in quali silos o tramogge è contenuto quel componente ed in prima battuta ti avverte se stai sbagliando silo o tramoggia.
Questo ti evita pericolosi e costosi errori di inquinamento, purtroppo ancora molto frequenti come posso verificare ogni giorno.
Inoltre, leggendo il barcode del lotto o scrivendolo a mano, il programma assegna la quantità caricata ad un lotto specifico. Così quando vai a usare quel prodotto e sottrai la quantità usata, sei in grado di sapere che lotto hai effettivamente usato.
Questo sia per grosse quantità in silos sia per piccole quantità come i coloranti o gli acceleranti.
Abbiamo voluto creare un prodotto semplice ma personalizzabile che si adatta naturalmente a tutti i nostri software ma che può essere installato anche da solo e che costa una frazione del prezzo per pulire un silos inquinato o perdere un cliente perché non sei stato in grado di gestire la tracciabilità della materia prima.
Non siamo i primi a fare un prodotto simile, se cerchi su internet ne trovi diversi ma il nostro è l’unico pensato specificatamente per l’industria della plastica e della gomma.
Con una semplice configurazione gestisce i silos ma anche semplicemente le stazioni svuota big-bag o ancora i contenitori dove metti i piccoli componenti.
Si interfaccia agli impianti esistenti o fornendo i dati del lotto e della giacenza o leggendo le pesate effettuate ed associandole al lotto e questo lo può fare scrivendo\leggendo semplicemente da un PLC oppure tramite le tabelle SQL del database.
Non esiste un altro prodotto simile, quelli sul mercato sono software anche molto complessi (e costosi) che gestiscono l’intera logistica ma che non si interfacciano con la produzione, con le macchine ed i PLC della sala mescole.
Tracciare la materia prima non è mai stato così facile ed economico
Insomma: non hai davvero più scuse per non avere un sistema di tracciabilità efficiente che ti eviti di dover pulire un silos o una tramoggia inquinati.
Funziona così:
- leggi il prodotto ed il lotto
- selezioni il silo o la tramoggia o la stazione big-bag
- se il prodotto è lo stesso contenuto, puoi caricarlo, se non lo è l’app ti avverte
- infine, scrivi sul terminale quanti kg o sacchi hai caricato
Fine.
Non è più difficile di così e tutti i dati sono archiviati sul database SQL, pronti per essere inviati via PLC o SQL a qualsiasi software della fabbrica.
Cosa può e non può fare il modulo di logistica di produzione
Iniziamo con le cose che non può fare il programma.
Non può fare nulla se non hai un archivio componenti materia prima con associato un codice univoco per ogni materiale (qualsiasi codice va bene basta che sia univoco).
Non può fare nulla (o molto poco) se quando arriva un carico di materia prima (su cisterna, sacchi, big bag, ecc.), prima di metterlo a magazzino o nei silos, non lo identifichi con il codice componente e non gli associ un lotto. Il programma ti permette di gestire queste operazioni e stampare etichette, fogli o quello che ti serve ma qualcuno lo deve fare sempre.
Se hai fatto queste semplici operazioni ed hai tutta la materia prima identificata con anche il lotto (non è strettamente necessario ma senza questo identificativo, hai soltanto la data\ora di caricamento) puoi avere il controllo del materiale inviato in produzione. Come?
Il programma ti permette di associare ad ogni punto di prelievo del prodotto, sia manuale (come un bidone dal quale prelevi a mano un componente) sia automatico (come un silo o una stazione svuota big-bag) un codice componente.
Quando devi riempire il bidone, la tramoggia o il silo, il programma verifica che stai caricando il componente corretto e aggiorna il lotto e la quantità caricata nel punto di prelievo.
Il programma può memorizzare fino a 10 lotti per ogni punto di prelievo, come ad esempio nel caso di un silos caricato tramite una svuota sacchi.
Quando l’operatore o l’impianto preleva il prodotto, il programma registra la quantità prelevata e gli associa il lotto, così sai sempre che materia prima hai usato per una specifica produzione.
Inoltre sai anche quanto materiale ti rimane nel silos o nella tramoggia e queste informazioni puoi mandarle al gestionale per avere un costo esatto della produzione e gestire i riordini.
Se il programma che gestisce i dosaggi è il nostro, tutte queste funzioni (e molte altre) sono gestite internamente ma se hai già un programma di un altro fornitore che gestisce il dosaggio, il nostro software si interfaccia o con il PC o con il PLC dell’impianto per leggere o scrivere le informazioni necessarie.
Facciamo un esempio nel caso il programma che gestisce i dosaggi non sia il nostro.
Nel caso sia un programma recente e tu abbia ancora rapporti con il fornitore, ci basta che il fornitore metta a disposizione alcuni semplici dati nella memoria del PLC (di qualsiasi marca): il codice della produzione in corso, il punto di prelievo che sta usando e la quantità reale che ha prelevato.
Tutti i dati vengono letti dal nostro programma e registrati su database così potrai fare delle ricerche anche a distanza di anni.
Se non hai più rapporti con il fornitore della tua automazione, questo è un grosso problema, non tanto per il programma di tracciabilità quanto per il fatto che se qualcosa non funziona a dovere o hai la necessità di fare modifiche, non sai a chi rivolgerti. In questo caso prima di pensare alla logistica, meglio sostituire il programma di produzione.
